Purple,
Are you, or will you be 60 years old before 2020?
I just went through this in July with an expired card. The process was much easier the 2nd time around. Fill out another application and take it with R$164.50 to your Policia Federal along with your present card. They take the card and issue you a provisorial, paper temporary. It only takes several weeks and you must return to the PF office to pick it up.
I made the application a year prior, returned to California and upon arriving the following year at the SSA airport, had my card in hand within minutes! No BS or hassles..they had it in a drawer.
Also make sure that this card is, "Indeterminada" or valid for life. Now you won't have to ping pong every 2 years. Congratulations!
